Use Case

Forklift mounted material handling

Prevent forklift placement errors in warehouses with Zebra's UHF RFID hard tags, FXR90 ultra-rugged fixed RFID readers, and tablets. Equipping forklift operators with precise tools stops them from dropping pallets in the wrong aisle and creates a highly accurate, productive environment that directly benefits the bottom line.

Overcoming material handling errors

In fast paced manufacturing and warehousing environments, forklift operators face immense pressure to move goods quickly. This speed often leads to unintentional mistakes. A common problem occurs when a driver attempts to place a pallet in the wrong location simply because they lack real time guidance. Without immediate feedback during the transport process, drivers easily drop items in incorrect aisles, creating a ripple effect of disruption throughout the entire facility.

The consequences of these placement errors are significant. Misplaced inventory leads to severe operational inefficiencies and costly delays. Workers spend valuable time searching for lost pallets instead of fulfilling orders. This creates an expensive bottleneck that negatively impacts overall productivity and prevents businesses from meeting critical customer demands on time.

The material handling error solution

Zebra’s forklift pallet tracking and location verification solutions eliminate misplaced inventory by giving forklift operators real time guidance and error proofing capabilities. By connecting floor level readers with mounted terminals, this system detects location discrepancies instantly. Drivers receive immediate feedback, allowing them to correct mistakes before they happen and keep warehouses running at peak performance.

Potential benefits

Implementing this precise forklift guidance system yields significant improvements for the facility. By catching placement mistakes in real time, tangible business results are achieved that improve daily operations and deliver a direct impact to the bottom line.

How the solution works

A forklift operator transports a crate of materials in an automotive factory yard, using a vehicle-mounted scanner to track the movement of goods.

Optimize tracking with rugged UHF RFID hard tags

Every pallet, bin, and returnable transport object (RTO) is equipped with a rugged UHF RFID Hard Tag containing a unique digital identity. Forklift operator picks up a pallet carrying a Zebra UHF RFID Hard Tag. Unlike traditional barcodes, these tags can be read automatically in bulk, meaning forklift operators do not have to stop, get off their vehicles, or manually scan items.

In a warehouse, a forklift operator uses a mounted scanner to accurately place and record a crate of parts into a specific inventory shelving location.

Detect location discrepancies

As the forklift moves, a nearby FXR90 Fixed RFID Reader scans the Zebra UHF RFID Hard Tag automatically. This proactive tracking identifies the exact location of the forklift, immediately recognizing when a pallet is heading toward the wrong drop zone. With built-in Wi-Fi 6, 5G, GPS, and private cellular (CBRS), the FXR90 wirelessly relays location and asset data back to the Warehouse Management System (WMS) without expensive network cabling.

Redirect the operator

The system automatically checks the WMS to see if the current location corresponds to the pallet's scheduled drop-off zone. If the operator enters the wrong aisle, the WMS instantly pushes an to a Zebra rugged tablet mounted on the forklift. This dynamic redirection provides clear visual cues to the operator, guiding them away from the incorrect location and redirecting them to the proper aisle.

Empowering forklift operators

Equipping teams with the right hardware and supplies prevent costly material handling placement errors. Zebra solutions empower forklift drivers to eliminate misplaced pallets, driving better accuracy and maintaining seamless productivity across the entire warehouse environment.
